SIPOS Power-Board Failures at Summer Start-up: Pattern and Prevention

Several SIPOS electric actuators at one plant showed a markedly high power-board failure rate, concentrated at summer boiler start-ups after outages. Peer feedback confirms this is not an isolated case. This article compiles the pattern, cause analysis and prevention measures.

Pattern

  • Board burnouts cluster at summer start-up (re-energizing after outages)
  • One plant reported "every re-energization after an outage burns a few boards", suspecting the plant supply system
  • Peers note SIPOS actuators are especially vulnerable to power-board damage at power-on/power-off moments — avoid unnecessary de-energizing
  • Ageing: on long-serving units the power module (including its inverter section) ages as a whole, reducing its tolerance of inrush

Cause Analysis

  • Inrush: the board contains switch-mode/inverter circuitry; capacitor-charging inrush at power-on is large, and aged components plus high summer temperatures shrink the margin
  • Power quality: during start-up the plant supply fluctuates, and switching surges and harmonics stress already-ageing boards
  • Ambient temperature: high cabinet temperatures in summer shorten electrolytic capacitor life exponentially

Prevention

  • Avoid unnecessary de-energizing; when an outage is required, check cabinet temperature and condensation before re-energizing, and avoid bulk re-energizing in the hottest hours
  • Stagger re-energizing of multiple actuators instead of switching them on simultaneously
  • Check supply quality: measure voltage deviation and surges on the actuator supply circuit; add surge protection where needed
  • Ageing-batch management: after many years, replace same-vintage power boards in batches at overhauls rather than waiting for summer failures
  • Spares: keep power boards stocked as wear items, especially ahead of summer

Takeaway

"Summer start-up board burnout" is the compound result of inrush stress, component ageing and high ambient temperature. For aged SIPOS fleets, managing power boards as scheduled-replacement items is more economical than fixing failures one by one.
